Stone Crushing Processes
In 1872 the Horn family arrived at Thwaite Mill, after Thomas Horn successfully offered to take on the tenancy for £100 per annum. This was under 10% of the rent paid by the Joys, which is testimony to how poor a state the property was in by this time. The Horns installed stone-crushing equipment so the mill could be used for grinding flint, china stone and chalk and also renovated existing machinery. (Sadly, Thomas Horn’s fifteen-year-old son was killed whilst replacing the large water wheel.)
Raw materials for crushing arrived by barge and from the 1920s were transported on a small rail track, known as the Jubilee Line, to the mill building.
China stone was sourced from the Cornish coast, while flint came from Kent and chalk from Hessle Quarry in Yorkshire. Most finished products left the mill in the same way, via the Navigation.
The different types of stone had separate grinding processes and the final products were put to different uses by customers:
Flint and china stone
- Due to its hard consistency, flint was first baked in calcining kilns for 1.5 days to make it more brittle for crushing.
- Flint and china stone were crushed separately by huge granite boulders in a grinding pan with water. This took about 10 hours, by which point the stone had the consistency of heavy cream.
- This dense, creamy substance – the slurry – was then stirred with more water in a wash tub to remove impurities such as pieces of kiln wood and unground material. This process gave the slurry an almost silky texture.
- The slurry was then transported into a storage ark (like a huge tank) where it settled and excess water could be drained off using wooden ‘plugs’ in the ark’s side.
- It was then sent to potteries where it was used to make glaze – the shiny surface on ceramics. Local potteries such as those at Castleford and Ferrybridge received it in barrels brought by horse and cart. For potteries further afield, however, the slurry was pumped directly from a huge underground container into specially modified barges.
Chalk
- Large lumps of chalk were first broken down into smaller, egg-sized pieces by a jaw crusher.
- They were then fed into a water-filled edge runner, known as the Tommy Mill, to be crushed into slurry.
- The tiny chalk pieces then passed into a water levigation system where they were separated into three grades using buoyancy. The bigger, heavier pieces sank to the bottom of the first pit, while the smaller pieces floated on into the next one, and so on, leaving the finest chalk in the final pit with the consistency of soft butter.
- The chalk slurry was then carried via launder into the drying sheds, where heat slowly turned it into powder. Each shed had four furnaces which heated flues running under the firebrick floor. The slurry was poured over until it was 5-6 inches deep and then left for 2 days. (The finest grade of chalk from the last levigation pit, known as Paris White, was instead air-dried in the form of ‘cakes’ on racks in the mill attic.)
- The chalk powder or ‘whiting’ was then bagged and sent off to be used in all sorts of products, from paint to toothpaste and other pharmaceutical items. Records even show that a monthly consignment was sent to Wakefield Prison to go into inmates’ bread!
Putty
In 1923, just over fifty years after their arrival, the Horns began producing putty as a way of using up surplus whiting.
Before the invention of modern day sealants, putty was essential for glazing windows.
The surplus whiting was mixed with linseed oil from Canada at a ratio of one part oil to seven parts whiting. What started as a way of reducing waste material soon became the Horns’ most successful venture, and putty became their only output by the 1960s. (The collapse of the Aire Valley pottery industry during the First World War had brought an end to crushing flint and china stone.)
Their success was in part due to the installation of a Raymond Mill in 1931, which increased output and efficiency. Originally built to pulverise coal, this machine speeded up the grinding process and replaced the water levigation system by enabling chalk to be ground dry at pre-set grades.
The system inside the Raymond Mill required almost all moisture to be removed from the chalk first, so before entering the machine the small pieces were dried thoroughly in a rotary dryer.
A Marshall Diesel Engine was brought in to power the Raymond Mill, as the wheels weren’t strong enough (although they were still used for mixing the chalk and linseed oil). The Horns were innovative in using a coal pulveriser in this manner and other mills began to follow suit in wake of their success.
